Particle segregation

In particle segregation, particulate solids, and also quasi-solids such as foams, tend to segregate by virtue of differences in the size, and also physical properties such as volume, density, shape and other properties of particles of which they are composed. [1] Segregation occurs mainly during the powder handling and it is pronounced in free-flowing powders. One of the effective methods to control granular segregation is to make mixture's constituents sticky using a coating agent. This is especially useful when a highly active ingredient, like an enzyme, is present in the mixture. [2] Powders that are inherently not free flowing and exhibit high levels of cohesion/adhesion between the compositions are sometimes difficult to mix as they tend to form agglomerates. The clumps of particles can be broken down in such cases by the use of mixtures that generate high shear forces or that subject the powder to impact. When these powders have been mixed, however, they are less susceptible to segregation because of the relatively high inter-particulate forces that resist inter-particulate motion, leading to unmixing.

Segregation mechanisms

The five major segregation mechanisms [3] are

Percolation

Sifting occurs when there is a significant variation of particle diameter in a mixture. Relative movement of particles causes the finer particles to sift through the coarser ones.

Flotation

Vibration of the mixture is bringing the small particles below the coarse one, which has as an effect to have coarse particles closer to the surface of the mixture.

Elutriation

In this mechanism, the lighter or fluffier particles form a 'fluidized' layer. Only coarser particles can penetrate the fluidized fines and the finer particles remain in the top layer.

Transport

The finer particles in a mix are susceptible to be airborne in the presence of airflow. They move away from the deposition point whereas the coarser particles tend to remain close to the deposition point.

Agglomeration

It can happen that some components form lumps. Those lumps will create non homogeneity in the mix since locally they will concentrate a lot of material of one case.

Filtration is a physical, biological or chemical operation that separates solid matter and fluid from a mixture with a filter medium that has a complex structure through which only the fluid can pass. Solid particles that cannot pass through the filter medium are described as oversize and the fluid that passes through is called the filtrate. Oversize particles may form a filter cake on top of the filter and may also block the filter lattice, preventing the fluid phase from crossing the filter, known as blinding. With advances in computing power and numerical algorithms for nearest neighbor sorting, it has become possible to numerically simulate millions of particles on a single processor. Today DEM is becoming widely accepted as an effective method of addressing engineering problems in granular and discontinuous materials, especially in granular flows, powder mechanics, and rock mechanics. DEM has been extended into the Extended Discrete Element Method taking heat transfer, chemical reaction and coupling to CFD and FEM into account.

Spray drying is a method of producing a dry powder from a liquid or slurry by rapidly drying with a hot gas. This is the preferred method of drying of many thermally-sensitive materials such as foods and pharmaceuticals. A consistent particle size distribution is a reason for spray drying some industrial products such as catalysts. Air is the heated drying medium; however, if the liquid is a flammable solvent such as ethanol or the product is oxygen-sensitive then nitrogen is used.

In chemistry, a suspension is a heterogeneous mixture that contains solid particles sufficiently large for sedimentation. The particles may be visible to the naked eye, usually must be larger than one micrometer, and will eventually settle, although the mixture is only classified as a suspension when and while the particles have not settled out.

Mixing (process engineering)

In industrial process engineering, mixing is a unit operation that involves manipulation of a heterogeneous physical system with the intent to make it more homogeneous. Familiar examples include pumping of the water in a swimming pool to homogenize the water temperature, and the stirring of pancake batter to eliminate lumps (deagglomeration).

Flocculation, in the field of chemistry, is a process in which colloids come out of suspension in the form of floc or flake, either spontaneously or due to the addition of a clarifying agent. The action differs from precipitation in that, prior to flocculation, colloids are merely suspended in a liquid and not actually dissolved in a solution. In the flocculated system, there is no formation of a cake, since all the flocs are in the suspension.

Galling is a form of wear caused by adhesion between sliding surfaces. When a material galls, some of it is pulled with the contacting surface, especially if there is a large amount of force compressing the surfaces together. Galling is caused by a combination of friction and adhesion between the surfaces, followed by slipping and tearing of crystal structure beneath the surface. This will generally leave some material stuck or even friction welded to the adjacent surface, whereas the galled material may appear gouged with balled-up or torn lumps of material stuck to its surface.

Fluidized bed physical phenomenon

A fluidized bed is a physical phenomenon occurring when a quantity of a solid particulate substance is placed under appropriate conditions to cause a solid/fluid mixture to behave as a fluid. This is usually achieved by the introduction of pressurized fluid through the particulate medium. This results in the medium then having many properties and characteristics of normal fluids, such as the ability to free-flow under gravity, or to be pumped using fluid type technologies.

Graded bedding

In geology, a graded bed is one characterized by a systematic change in grain or clast size from one side of the bed to the other. Most commonly this takes the form of normal grading, with coarser sediments at the base, which grade upward into progressively finer ones. Normally graded beds generally represent depositional environments which decrease in transport energy as time passes, but these beds can also form during rapid depositional events. They are perhaps best represented in turbidite strata, where they indicate a sudden strong current that deposits heavy, coarse sediments first, with finer ones following as the current weakens. They can also form in terrestrial stream deposits.

Internal erosion is the formation of voids within a soil caused by the removal of material by seepage. It is the second most common cause of failure in levees and one of the leading causes of failures in earth dams, responsible for about half of embankment dam failures.

A high-shear mixer disperses, or transports, one phase or ingredient into a main continuous phase (liquid), with which it would normally be immiscible. A rotor or impeller, together with a stationary component known as a stator, or an array of rotors and stators, is used either in a tank containing the solution to be mixed, or in a pipe through which the solution passes, to create shear. A high-shear mixer can be used to create emulsions, suspensions, lyosols, and granular products. It is used in the adhesives, chemical, cosmetic, food, pharmaceutical, and plastics industries for emulsification, homogenization, particle size reduction, and dispersion.

A powder is an assembly of dry particles dispersed in air. If two different powders are mixed perfectly, theoretically, three types of powder mixtures can be obtained: the random mixture, the ordered mixture or the interactive mixture.

Vibratory Fluidized Bed (VFB) is a type of fluidized bed where the mechanical vibration enhances the performance of fluidization process. Since the first discovery of vibratory fluidized bed, its vibration properties proves to be more efficient in dealing with fine particles which appears to be very difficult to achieve with normal fluidized bed. Even though numerous publications and its popularity in industrial applications, the knowledge about vibratory dynamics and properties are very limited. Future research and development are needed to further improve this technology to bring it to another level.

Gyratory equipment, used in mechanical screening and sieving is based on a circular motion of the machine. Unlike other methods, gyratory screen operates in a gentler manner and is more suited to handle fragile things, enabling it to produce finer products. This method is applicable for both wet and dry screening.

A powder is a dry, bulk solid composed of many very fine particles that may flow freely when shaken or tilted. Powders are a special sub-class of granular materials, although the terms powder and granular are sometimes used to distinguish separate classes of material. In particular, powders refer to those granular materials that have the finer grain sizes, and that therefore have a greater tendency to form clumps when flowing. Granulars refers to the coarser granular materials that do not tend to form clumps except when wet.

Agglomerated food powder is a unit operation during which native particles are assembled to form bigger agglomerates, in which the original particle can still be distinguished. Agglomeration can be achieved through processes that use liquid as a binder or methods that do not involve any binder.
